Set Default Package Sizes by SKU in Shopify Before Peak Surcharges Do the Math for You

Wrong box sizes mean wrong rates and surprise label costs. How to set default package sizes by SKU in Shopify and audit the result before peak.

Shopify's Winter '26 Edition added the ability to assign default box sizes by SKU so shipping rates come out accurate. If your catalog still runs on one store-wide default, you are likely quoting some orders too low and paying the difference on the label.

Why box size drives the rate

Carrier-calculated rates are built from weight, package dimensions and destination. When the dimensions in the quote differ from the box you actually use, the checkout rate and the label cost drift apart. Peak demand surcharges, which started rolling out in late September for UPS and FedEx and on October 4 for USPS, apply on top of that base, so a wrong starting number gets more expensive in Q4.

Step 1: Rank your SKUs by order volume

You do not need to fix every product. Take your top 20 SKUs by orders, which usually account for most of your shipments, and start there.

Step 2: Measure the packed box, not the product

Record the outer dimensions of the box you ship it in, and the packed weight including void fill and tape. Products with several common pack-outs get the box used most often.

Step 3: Set the defaults

Enter the box size and weight for each SKU using the setting Shopify introduced in its Winter '26 Edition. The exact location depends on your plan and admin version, so check your shipping settings for it. Bundles and multi-item orders still need a rule, so decide which box wins when two SKUs ship together.

Step 4: Audit estimates against the invoice

  1. Pull 20 recent labels across your top SKUs.
  2. Compare the rate quoted at checkout, the label price at purchase and the final carrier invoice line.
  3. Flag any order where the gap is more than a few percent.
  4. For each flag, find out which input was wrong: weight, dimensions or zone.

Step 5: Fix the repeat offenders

Most gaps trace back to a small set of SKUs. Repack them in a smaller box, or update the defaults if the box changed. A box that is an inch too large can move a parcel into a more expensive dimensional-weight bracket.

What good looks like

After the audit, checkout quotes should sit close to label prices on your top SKUs, and surprises should come from zone or surcharge changes, not from your own data. Repeat the audit each quarter, and again whenever you change packaging.
